Did you use the bolts that came with the PS diff cover? I've wanted to get one for awhile as my stock cover is starting to peel on the bottom, but I keep reading the horror stories of the bolt heads snapping off. The last thing I want to do is drill/re-tap threads into an axle housing...

Yes, we used the PS bolts. Never heard of them snapping. Truthfully, you shouldn't have to tighten them to the point of snapping. The RTV holds the fluid in and the bolts merely hold the cover in place. This cover was actually used on my WJ before I installed the new axle, so we saved it and just wire brushed it and re-painted it for hers. So bolts have been torqued down twice so far. I didn't even use a torque wrench either time honestly.

Just for kicks, I went out and checked the torque on them. They're all right about 23-24 ft lbs. Factory spec is 30, so I'm a little low but it's not leaking and I'm leaving it.

FWIW, I had one of the bolts snap off on me when I was installing my diff covers. Luckily there was enough sticking out that I could grab it with a pair of pliers. It wasn't cross-threaded, so I'm not sure why it happened.

Compromise is looking good! I mistakenly showed a photo of her to my wife and she fell in love... Not sure if that's a good thing. 😎

Were you using lubelockers? After this morning's question, I looked online and found 3 sites where the torque value was listed too high for the lube locker gasket.

I did use lubelockers, but I hadn't even begun to torque it yet. Thinking back, all I can figure is that because of the cut of the cover around the bolt, the socket may not have been straight on the bolt and the angle caused the shear. It was on one of the upper "blind" bolts on the rear diff, so it was a bit hard to get to and keep the socket seated properly.

We took both Jeeps up the canyon today. The Midland handheld only worked as long as we were really close (like 200 yards). If we got further apart than that, there was nothing. So we're going to likely get a Firestick or something like that for hers.
