Turns out I had a bent axle tube...
which (I believe) led to a chewed up axle splines on the bent tube (passenger) side, which led to a lot of metal grinding around between the shaft and the carrier...
Which caused wear inside my carrier where the shaft goes through. Inside the hole it is worn down pretty good (pitted/scored) but since the axle doesn't (shouldn't?) contacting this area is this a deal breaker?

. Everything was new (recently re-geared), but three months and a 3000 mile road trip later...damn I should have spend the money and gotten a new housing from the get go.:naw:
